Gear Trays vs New Fittings: When Does a Drop-In Conversion Make Sense?

An LED gear tray retrofit makes sense when the existing luminaire body is structurally sound, the diffuser is clear and intact, and access or making good would add real cost to a full replacement. In those cases a drop-in Dual Wattage CCT gear tray converts the fitting to LED in minutes, keeping the housing, the fixings and the cable route. When the body is corroded, brittle, discoloured or obsolete, fit a new luminaire. This article gives you the tests that decide it.

Signature LED Lighting hears the same question on most retrofit enquiries: do we have to rip everything out? With fluorescent tubes no longer sold in Great Britain, every failed lamp forces the choice, and the right answer changes from stair core to stair core. Here is how the technical team works through it.

What is a drop-in gear tray conversion?

A gear tray is the electrical heart of a luminaire: the plate carrying the light source and the driver. In a fluorescent bulkhead that meant lamp holders, control gear and wiring on a metal tray. A Dual Wattage CCT gear tray replaces all of it with one LED assembly: the old tray comes out, the new one drops into the existing bulkhead or fitting body, the supply connects, and the luminaire is now LED. Selectable wattage and CCT mean one tray covers different room sizes and client preferences, so the van carries one product instead of five.

The result keeps everything that was never the problem: the housing, the gasket seal to the wall or ceiling, the fixing holes, the cable entry. What changes is the part that failed and the part that wasted energy.

When does the gear tray route win?

The body is sound

Run a hand over the housing. If the base is rigid, the diffuser is clear and uncracked, the clips or screws still hold, and there is no rust track or UV chalking, the body has years left in it. Polycarbonate bulkheads installed in the last decade usually pass this test easily. Replacing a good body is paying twice for plastic.

Access and making good are expensive

Bulkheads in stair cores, plant corridors and communal entrances are often bedded on mastic, painted in, or fixed to surfaces nobody wants to redecorate. A full replacement means removal, possible redecoration, new fixings and a footprint mismatch leaving shadow lines on the wall. A gear tray swap touches none of that. In occupied housing blocks and care settings, the reduced disruption is frequently the deciding factor: minutes per landing, no dust, no paint.

Volume and speed matter

On a block with 80 identical bulkheads, the gear tray route turns a refurbishment into a production line. One electrician isolates, swaps the tray, sets the dip switches and closes up. The material cost per point is lower than a complete luminaire, and the programme per point is shorter. Multiply both savings by 80 and the route picks itself.

The client wants continuity

Listed buildings, design-matched interiors and estates that standardised on a particular housing shape all benefit from keeping the visible part of the luminaire unchanged. The light source modernises; the look stays put.

When should you fit a new luminaire instead?

  • Physical condition: cracked or yellowed diffusers, corroded steel bodies, brittle plastics, failed gaskets. A new gear tray cannot fix a housing that no longer seals or scatters light through hazed polycarbonate. Discolouration alone can absorb a meaningful share of the output.
  • Wrong luminaire for the environment: if a standard bulkhead lives in a wash-down area, a freezing car park or anywhere it collects impacts, the retrofit moment is the time to upgrade to an IP65, IK08 non-corrosive rather than perpetuate the wrong spec.
  • Open batten fittings: fluorescent battens carry their gear on show and their bodies have little residual value. Swapping the whole fitting for a selectable LED batten at 140 lm/W is faster than surgery on a £15 carcass.
  • Layout is wrong anyway: if the room is under-lit, over-lit or badly arranged, keeping the old positions locks in the old mistakes. A fresh design with new fittings costs little more at this point.
  • Emergency provision needs review: where escape route lighting has to be added or repositioned, new luminaires with plug and play emergency options simplify the whole exercise.

What do the numbers look like?

Take a six-storey block with 84 compact fluorescent bulkheads at 28W each, burning 24 hours a day in stair cores. Annual energy per fitting: about 245 kWh. Converted with an LED gear tray set to a suitable lower wattage, say 9W for the same task light, annual energy drops to about 79 kWh. At 25p per kWh that is roughly £41 saved per fitting per year, about £3,400 across the block, before counting the lamp changes that no longer happen. Material cost for trays runs well below complete luminaires, and the labour per point is minutes. The conversion typically pays for itself within the first couple of years on 24-hour circuits.

On shorter burn hours the payback stretches but the logic holds, because the alternative is not “do nothing”, it is “do nothing until the lamp fails, then decide in a hurry”. There are no replacement compact fluorescent lamps coming back to the market; the phase out covers them along with the linear tubes, as the government RoHS guidance sets out.

How do you run a gear tray survey?

  • Count and photograph every fitting type. One photo of the open fitting tells the technical team which tray fits.
  • Grade each body: sound, marginal, replace. Be honest about marginal; a yellowed diffuser costs light forever.
  • Note burn hours per circuit. Stair cores on 24 hours justify conversion fastest.
  • Check emergency points and test records while the fittings are open.
  • Send the schedule to the free lighting design service for tray selection, wattage settings and a costed split between conversion and replacement.

The output is a mixed schedule most of the time: trays where bodies are good, new fittings where they are not. That is the correct answer more often than a purist all-of-one approach.

Frequently asked questions

Does fitting a gear tray affect the luminaire’s certification?

Converting a luminaire changes its electrical heart, so responsibility for the converted assembly sits with whoever carries out and signs off the work, as with any modification to an installation. Using a purpose-made conversion tray rather than an improvised lamp bypass keeps that position clean: the tray is a tested LED assembly with its own driver, installed to the manufacturer’s instructions. Document the conversion on the certificate, record the dip switch settings, and keep the instructions with the O&M file. For workplaces, general duties around safe electrical maintenance are summarised by the Health and Safety Executive.

How long does a single conversion take?

For a typical bulkhead: isolate, open, disconnect and remove the old tray, fit the new tray, connect, set wattage and CCT switches, close, test. An experienced electrician settles into a rhythm of minutes per fitting once the first one or two are done, which is why the route suits high-volume communal areas. The slowest part is often access and isolation rather than the swap itself. Compare that with a full replacement involving removal, making good, fresh fixings and possible redecoration, and the programme advantage on a multi-storey block becomes obvious.

What do selectable wattage and CCT actually give me?

Stock simplification and on-site flexibility. One Dual Wattage CCT gear tray covers the small landing and the larger lobby: set the lower wattage where less light is needed, the higher where more is. CCT selection between warm and cooler whites lets the same tray suit a residential stair core at a softer setting and a service corridor at 4000K. For the wholesaler it means one box on the shelf answers several enquiries; for the contractor it means the van stock always fits the job. Set the switches before installation and label the fitting so the next visit is informed.

Will the converted fitting be as bright as the old one?

Set correctly, yes, and usually with better light quality. Fluorescent bulkheads lose output to the lamp’s all-round emission and to ageing diffusers; an LED tray directs light where it is needed and starts at full output instantly, with no warm-up flicker in cold stair cores. The selectable wattage means you choose the lumen package rather than inherit it. If the area is borderline or the client wants certainty, the free lighting design service will calculate lux levels for the chosen settings before the order is placed.

What happens to the old lamps and control gear?

Compact fluorescent and 2D lamps contain mercury and must go through a compliant WEEE route: unbroken, in a lamp container, via a licensed collection or take-back scheme, with the transfer paperwork retained. The removed control gear and metal trays are also WEEE, though not hazardous in the same way. On an 84-fitting block that is a real volume of material, so include collection in the quote. It is a tidy line item that clients respect, and it protects everyone from the consequences of a skip full of mercury lamps.

What warranty applies to a gear tray conversion?

Signature LED backs every product with a 5-year warranty, two years of it on site, and that applies to gear trays as it does to complete luminaires. The onsite element matters on conversions: if a tray fails in the first two years, support comes to the installation rather than leaving the contractor to absorb the call-back. Keep proof of purchase and the installation date in the O&M file. Trays are available through wholesalers and CEF nationwide, with same-day delivery across the North West on orders before 1pm and free delivery over £150.
